Factory automation and RTLS for Work In Progress Tracking

Ripples IoT RTLS for work in progress tracking, factory automation and material handling visibility

Transforming Warehouse Operations: The Power of Rule-Based RTLS

Factory automation and work in progress tracking – In the fast-paced world of industrial printing and logistics, “visibility” is often the difference between a profitable shift and a costly bottleneck. Traditional management relies on manual logs and “management by walking around.” However, as Industry 4.0 matures, leading facilities are turning to Real-Time Location Systems (RTLS) to automate oversight and optimise workflows.

At RipplesIOT, we provide a comprehensive RTLS solution that goes beyond simple tracking. We use a sophisticated rule-based engine to turn raw spatial data into actionable operational intelligence.

The Operational Shift: Before vs. After RTLS

The impact of deploying an RTLS solution is most visible when comparing the “Old Way” of operating versus the “Digital Way.”

1. Machine Safety and Usage

  • Before: Printing presses often run unattended, posing a risk of paper jams or fire hazards if an operator steps away. Maintenance is estimated based on anecdotal evidence or manual logs.

  • After: With Operator Presence Validation, the system alerts supervisors the moment a machine is active without a worker nearby. Machine Usage Tracking provides 100% accurate data on “Time on Tools,” allowing for predictive maintenance and better labour allocation.

Workflow and Task Completion

  • Before: Workers lose minutes every hour manually scanning barcodes or signing off on paper sheets to update task statuses. Managers have no real-time view of where a specific job is in the “Processing” stage.

  • After: Dwell-Based Task Completion marks jobs as “Finished” automatically once a worker spends the required time in a specific zone. Productivity rises as “administrative friction” is removed from the shop floor.

Safety and Security

  • Before: If a worker falls in a remote aisle, they might not be found until the next shift change. Security relies on physical locks that don’t track who enters or leaves restricted chemical storage areas.

  • After: Accelerometer-based Fall Detection provides instant alerts with exact coordinates. Restricted Area Alerts act as a digital fence, flagging unauthorised entry in real-time to prevent accidents or theft.

Precision in Printing & Processing

The transition between departments is often where data goes dark. With our Zone-to-Zone Movement Tracking, every time materials move from the warehouse to the production line via forklift or manual transfer, a digital breadcrumb is created. This ensures that “work-in-progress” (WIP) is never lost.

Efficiency is further bolstered by Work Activity Monitoring. By analysing the total time spent in processing zones, management can identify bottlenecks—such as a specific binding machine that consistently causes delays—and address the root cause rather than the symptom.

Data-Driven Insights via the RipplesIOT Dashboard

All this data converges into our customised RTLS dashboard, offering:

  • Live Floor Plans: Real-time tag locations and movement history.

  • Environmental Monitoring: Live temperature graphs to ensure paper stock remains at optimal humidity.

AI-Powered Chatbot: Query your facility data using natural language—ask “Which zone had the highest idle time today?” and get an instant answer.

1. How does the system track “Task Completion” without manual scanning? We use Dwell-Based Logic. By defining a “Task Zone” (e.g., a packing station) and a “Threshold Duration” (e.g., 10 minutes), the system assumes that if a qualified worker remains in that zone for the required time, the specific process step is complete. This is then logged with an automatic timestamp on the RipplesIOT Dashboard.

2. Is the “Operator Presence Validation” compatible with older machinery? Yes. Since our system tracks the worker’s location relative to the machine’s coordinates and monitors the machine’s power state via IoT sensors, it does not require the machine to have its own smart computer. If the machine is “ON” and no worker tag is detected within the 2-meter safety radius, an alert is triggered.

3. How accurate is the location tracking in a metallic environment like a printing plant? Printing plants are full of heavy metal machinery, which can interfere with standard Wi-Fi. We utilise BLE (Bluetooth Low Energy) or  AoA (Angle of Arrival) technology, which is specifically designed to maintain high accuracy (up to 10cm-30cm) even in dense, industrial environments with significant electromagnetic interference.

4. Can the system distinguish between a “Fall” and someone just sitting down? Our wearable tags use sophisticated 3-axis accelerometers. The algorithm looks for a specific “impact event” followed by a period of non-movement. If a worker sits down normally, the deceleration is gradual and does not trigger the “Fall Alert” rule.

5. How does RTLS help in reducing “Idle Time”? The system identifies patterns where movement stops outside of designated break areas. By flagging these instances in the Movement History, managers can identify if idle time is due to a lack of work, a mechanical breakdown upstream, or a need for better staff training.

6. Is the data secure and compliant with worker privacy? Data security is our priority. The system is designed for operational safety and efficiency, not intrusive surveillance. Access to movement history is role-based, ensuring that only authorised supervisors can view the data for the purpose of safety audits and workflow optimisation.

7. Can I integrate the temperature monitoring with my existing HVAC? Absolutely. Our Live Temperature Monitoring can trigger alerts not just for the dashboard, but can also send signals to automated building management systems (BMS) to adjust humidity or cooling, which is critical for preventing paper expansion and ink drying issues in printing.

By deploying these automated rules on the production floor, printing and warehouse facilities move from reactive troubleshooting to proactive optimisation. Explore how RipplesIOT can digitise your workforce today.
